Undersized wire on a 12V radio power run causes a specific, predictable problem: voltage drop, and it shows up as reduced transmit power, radios that reset under load, or a general feeling that your gear is not performing the way it should.

Why Voltage Drop Matters at 12V

At 12V, even a small voltage drop represents a much larger percentage loss than the same drop would at a higher voltage system. A radio that wants 13.8V but is only getting 11.5V under transmit load will underperform, sometimes dramatically, and in worse cases will trigger low-voltage protection circuits that shut the radio down entirely. Longer wire runs and higher current draw both make this problem worse.

The Two Numbers That Matter

Wire gauge selection comes down to two factors: how much current your radio actually draws at full transmit power, and how long the total wire run is from power source to radio and back. A short run to a low-power radio can get away with thinner wire than a long run to a 100 watt HF rig, and guessing instead of checking a wire gauge chart against both numbers is how undersized installs happen.

General Guidelines

  • Check your radio’s maximum current draw at full transmit power, not just its average draw, since that peak moment is what your wire needs to handle.
  • Use a 12V wire gauge chart that accounts for both current and total run length, and always round up to a thicker gauge if you are between sizes.
  • A 100 watt HF radio with a run of 10 feet or more from the power source typically needs meaningfully thicker wire than most people default to using.
  • When in doubt, oversize. Thicker wire costs a little more and is never a problem. Undersized wire is a recurring problem you will chase for as long as you use that run.

Symptoms of Undersized Wire

If your radio’s transmit power seems lower than spec, if it resets or shows low-voltage warnings during transmit, or if you measure a noticeably lower voltage at the radio than at your power source under load, undersized wire is one of the first things to check, right alongside loose connections and a weak power supply. Proper fusing matters just as much as wire gauge, since the fuse has to be sized to protect the wire you actually chose.
